How this is calculated

per layer = ⌊pallet L ÷ carton L⌋ × ⌊pallet W ÷ carton W⌋
            (and the same with the carton turned — keep the larger)
layers    = ⌊(stack limit − pallet deck) ÷ carton height⌋
cartons   = per layer × layers
density   = gross weight ÷ (pallet footprint × loaded height)

Both divisions round down, and that is not a rounding convention — it is the physical answer. Three quarters of a carton does not travel. The height line is the one that catches people: the pallet deck is about five and a half inches of the ceiling before a single carton is stacked, so a 48-inch limit is really 42.5 inches of cargo, and the difference is frequently a whole layer.

The layer count tries the carton both ways round and keeps the better result, which is why the panel says when the cartons have been turned. What it does not do is mix orientations within a layer. That is the pinwheel pattern, it usually gains a few units, and it depends on a person loading carefully rather than on arithmetic — so the figure here is the one you can commit to before seeing the load.

The 53-foot row is the familiar one: twenty-six pallets loaded straight, thirty turned, and both numbers are correct depending on how the trailer is loaded. Containers fare worse than their length suggests because their 92-inch interior will not take two 48-inch pallets side by side, which is why a 20-foot container is usually quoted at ten pallets rather than the eight a straight grid gives — those extra two come from mixing orientations at the door.

Double stacking doubles the floor figure and is where most of the money is, but it depends entirely on whether the bottom pallet can carry the top one. Compression strength lives in the carton corners and falls away quickly once a box has been through humidity, so a load that stacks fine on day one may not after a week in a damp warehouse.

The footprint-used column is the one worth optimising. Anything much below ninety per cent means you are paying to ship air in a pattern that a slightly different carton size would fix — and carton dimensions are usually easier to change than pallet dimensions, because the pallet has to match the racks and the trucks and the carton only has to match the product.

Frequently asked questions

How many cartons fit on a pallet?

Count the footprint first and the height second. Divide the pallet length by the carton length and the pallet width by the carton width, rounding both down, and that is one layer; try it again with the carton turned ninety degrees and keep whichever gives more. Then take your height limit, subtract the pallet deck, and divide by the carton height to get the number of layers. Cartons per pallet is those two numbers multiplied.

What size is a standard pallet?

In North America it is the 48 by 40 inch GMA pallet, which is what almost every rack, truck door and forklift is designed around. Europe uses the 1200 by 800 mm Euro pallet, about 47.2 by 31.5 inches, and international sea freight often uses the 1200 by 1000 mm ISO size. A loaded 48 by 40 GMA pallet weighs 35 to 45 pounds empty, and that weight is part of what the carrier bills.

How tall can a pallet be stacked?

For LTL freight, 48 to 60 inches overall is the usual working range because that is what fits a double-stacked trailer, and going above it often means paying for space above the load. Inside a dry van the hard ceiling is around 108 inches and in a standard container around 94. Whatever the ceiling, subtract the pallet deck of about five and a half inches before dividing by carton height.

Should cartons overhang the pallet?

No. A carton hanging over the edge loses a large share of its compression strength, because the corners carry the load and an unsupported corner carries nothing. Overhang is also what gets crushed by a forklift or a neighbouring pallet in transit. Underhang wastes space but is safe; overhang is the single most common cause of a load arriving damaged.

How many pallets fit in a 53 foot trailer?

Twenty-six standard 48 by 40 pallets loaded straight, or thirty if they are turned so the 40 inch side runs along the trailer. A 20 foot container takes eight to ten and a 40 foot container sixteen to twenty, depending on how the loader mixes orientations. Those are floor positions — if the freight can be double stacked safely, the trailer figure roughly doubles.

Why does this calculator give a lower count than my loader manages?

Because it fits cartons in a straight grid, one orientation for the whole layer. Real loaders mix orientations — the pinwheel pattern rotates cartons around the edge of the pallet and often gains a few units per layer. A grid count is the number you can promise a customer without seeing the load; anything above it depends on a person being clever on the day.

How does the pallet size affect my freight class?

Directly, because class comes from density and density comes from the whole cube the pallet occupies, deck included. A short heavy pallet is dense and cheap to class; a tall light one is not. That is why cutting a stack down by one layer can be worth more than the space it saves — it can move the shipment into a lower class and change the rate on everything.

Planning estimates from a straight-grid fit. Real loads gain from mixed orientations and lose to shrink wrap, slip sheets, corner board and cartons that cannot be stacked upright. Trailer and container interiors vary by build and by the equipment you are actually allocated. Confirm stack heights and weight limits with your carrier before committing to a load plan.
